Sir, One of our heat exchanger tube sheet(SS 304L forging 110 mm thick) had a crack of 90 mm long. The crack depth is 50 mm. The failure is suspected to be Chloride SCC. What are the precautions to be taken for weld repair?

Sathyan V: If you truly have chloride SCC cracks, they are difficult to repair as the cracks tend to run and you probably have cracks that aren't detected. However, the secret to weld repairing chloride SCC cracks is to completely grind them out, dye-penetrant to verify, and weld up with matching filler metal. Good luck! Hope this helps! Mr Hendrix I agree with your remarks that identification of cracks will be difficult. However I am worried about the repair methodology. Grinding upto 50 mm depth and weld fill may create some additional problems. This forging was originally annealed one. What are the problem that can be expected during welding? How to minimise the distortion? Sathyan V

Sathyan V A crack at 50 mm deep - 90 mm long may not be a problem of Chloride SCC ( i guess). This could be a problem of pre-exstence in forging as received. If this is a Chloride SCC (as you guess) it is still repairable. Drill holes at the two ends after progressive grind removal in stages till 50 mm depth - 100-120 mm long and then do D.P.test to ensure that crack removal is complete. Pre heat to 200-250 deg cent and do gradual progressive build up in stages with intermediate cooling and inter pass temperature maintained. Do a D.P. test after first run to ensure that the first run (root run after crack removal and first run at 50-52 mm depth) is free from surface cracks - if this is a problem associated with Choloride SCC. Do progressive staggered heat distribution to avoid distortion of the forging. This way you may solve your welding and repair problem . It is worth while to do Ultrasonic Flaw Check of the completed weld by shear angle or by Radiography that you have completely removed all cracks during the process of welding from root to final weld . Thest tests will help you in addition to DP Test. Of course the grain size of the welded portion will be different from that of other forging portions. Original annealed forged S.S grain szie cannot be brought by repair welding - even if you do progressive stggered welding repairs.
